In the world of professional stage and studio lighting, the profile spot (also known as an ellipsoidal reflector spotlight) is the precision instrument of the industry. It is the fixture that cuts a sharp beam, projects intricate gobos, and highlights a performer with surgical accuracy. But what goes into manufacturing a fixture that must perform flawlessly night after night?
Recently, we opened the doors to our production line at Blue Sea Lighting to give you an exclusive behind-the-scenes look at the assembly of our 200W Zoom COB LED Profile Spot Light with Gobo & DMX. From the busy production floor to the microscopic details of heat dissipation and lens assembly, this is the story of how exceptional light quality is engineered.

The first image shows our assembly line in full swing. Rows of black, rugged aluminum housings are lined up, waiting to be transformed into high-performance lighting fixtures. The natural light streaming through the windows casts beautiful, leaf-like shadows across the wall—a subtle nod to the very purpose of these fixtures: to shape and project light.
At this stage, the housings are prepared for internal assembly. Our technicians work with a meticulous focus, ensuring that every component, from the power supply to the DMX control board, is seated perfectly. This is where the foundation of reliability is laid.
The quality of a profile spot is defined by its optics. The 200W COB LED engine provides the raw power, but the lenses are what shape that power into a usable, beautiful beam.

In the second image, we see a technician carefully securing the front lens assembly. This is a delicate process. The lens must be perfectly aligned to ensure the beam is even and the focus is sharp. The 200W COB LED Profile Spot features a motorized zoom range of 17° to 50°, allowing it to switch from a tight, intense beam to a wide, even wash. The precision of this assembly directly impacts the smoothness of the zoom and the clarity of the projected gobo.
High-power LEDs generate significant heat. If that heat is not managed effectively, the LED will degrade, and the color temperature will shift. This is why we employ an advanced cooling system in our profile spots.

The third image reveals the heart of the fixture's thermal design. A massive copper heat pipe heatsink is attached directly to the LED module. Copper is an excellent conductor of heat, drawing it away from the LED chip and dissipating it through the aluminum fins. This robust cooling system ensures the fixture maintains optimal performance and a long lifespan of up to 50,000 hours, even during extended use.

The fourth image shows the meticulous tightening of the lens retaining ring. Using a torque screwdriver ensures that the lens is held securely without being damaged. This attention to detail prevents light leakage and ensures that the fixture's optical path remains perfectly aligned, delivering consistent, high-quality output.
The final performance of the fixture depends on how efficiently the LED module transfers heat to the heatsink.

In the fifth image, a technician is holding the mounting plate for the COB LED module. You can see the thermal paste (the grey material) applied to the copper base. This thermal interface material is crucial for eliminating air gaps and ensuring efficient heat transfer from the LED to the heat pipes. With a Color Rendering Index (CRI) of 95, this fixture delivers colors that are vivid and natural, making it ideal for theater and broadcast applications where color accuracy is paramount.

The sixth image shows the installation of the cooling fan onto the heatsink assembly. This active cooling complements the passive copper heat pipes, ensuring that even at full 200W power, the fixture remains cool and stable. The combination of copper heat pipes and a high-quality fan is what allows this profile spot to operate quietly and reliably.
Every step in this production line—from the initial assembly to the final quality check—is designed to deliver a fixture you can trust.
Exceptional Light Quality: With a high CRI of 95 and a powerful 200W COB LED, this fixture provides beautiful, natural light that renders colors accurately.
Precision Control: The 17°-50° zoom range and DMX512 control give lighting designers the flexibility to create sharp beams, soft washes, and perfect gobo projections.
Reliability: The advanced copper heat pipe cooling system ensures stable performance and a long lifespan, reducing maintenance costs.
Versatility: Whether you are lighting a theater stage, a church, a studio, or a corporate event, the 200W COB LED Profile Spot delivers professional-grade performance.
